Introduction

A roll of tape, film, paper, or foil holds a long strip wound around a core. The Roll Length Calculator tells you how much material is on that roll without unwinding it. It needs only a few simple measurements.

What Is Roll Length?

Roll length is how much material is wound onto a roll. Paper, film, foil, tape, label stock, and fabric all ship as rolls. You often need to know the length without unwinding the whole thing. Measuring the outside diameter is fast. Math does the rest.

How Roll Length Is Found

Look at a roll from the end. You see a ring of material around a core. The area of that ring holds all the wound layers. If you divide that ring area by the thickness of one layer, you get the length.

The formula is:

L = π × (D² − d²) ÷ (4 × t)

  • L = roll length (the material on the roll)
  • D = outer diameter, the full width across the finished roll
  • d = inner or core diameter, the outside of the tube or spool
  • t = thickness of one layer, also called caliper or gauge

The same formula can be flipped around. If you know the length, you can solve for the outer diameter, the core size, or the thickness instead.

Getting Good Numbers

Thickness matters most. It sits on the bottom of the formula, so a small error there makes a big error in length. A film that is 3 mil instead of 2.9 mil can change your answer by several percent. Use a micrometer and take a few readings across the web, then average them.

Keep your units straight. Diameters are usually in inches or millimeters. Thickness is often in mils (thousandths of an inch) or microns. Length comes out in feet, yards, or meters. Mixing units is the most common mistake people make.

Measure the core at its outside diameter, not the hole in the middle. A 3-inch core means the ID printed on the box is 3 inches, but check it, since core walls add real thickness.

Why the Real Roll May Differ

The formula assumes every layer is packed tight and flat. Real rolls are not perfect. A few things shift the answer:

  • Trapped air. Fast winding pulls air between layers, so the roll builds bigger than the math says.
  • Winding tension. Tight winding squeezes soft materials thinner. Loose winding leaves them fatter.
  • Liners and adhesive. For tape and labels, thickness must include the liner and the glue, not just the face stock.
  • Gauge bands. Thick spots in the web stack up in the same place each wrap and swell the roll.
  • Out-of-round rolls. Measure the diameter in two or three spots and average them.

For most shop work, the answer lands within a few percent of the true length. That is close enough for planning jobs, checking inventory, and knowing when a roll will run out.

Frequently asked questions

How do you measure the outer diameter of a roll?

Measure straight across the roll face, through the center, from one outside edge to the other. Do it in two or three spots and average them, since rolls are rarely perfectly round.

If the roll is too big or too heavy to measure across, wrap a tape around it and divide:

Diameter = Circumference ÷ 3.1416

A roll that measures 94.25 inches around is about 30 inches across.

How can I find material thickness without a micrometer?

Stack and divide. Fold or cut 10 to 20 layers, measure the stack with calipers or a ruler, then divide by the number of layers.

Example: 20 layers measure 0.060 in. One layer is 0.060 ÷ 20 = 0.003 in, or 3 mil.

You can also use the spec sheet value, but check it. Liner and adhesive must be included for tape and label stock.

How do you know how much material is left on a partly used roll?

Measure the diameter of what is left and use it as the new outer diameter. The core size and thickness stay the same.

Example: a roll started at 12 in and is now 8 in, on a 3 in core, 3 mil film.

  • Full roll: π × (144 − 9) ÷ (4 × 0.003) = about 35,340 in, or 2,945 ft
  • Left now: π × (64 − 9) ÷ (4 × 0.003) = about 14,400 in, or 1,200 ft

So roughly 1,200 ft remain.

How many wraps or layers are on a roll?

Subtract the core diameter from the outer diameter, then divide by twice the thickness. Each wrap adds thickness to both sides of the roll.

Layers = (D − d) ÷ (2 × t)

Example: a 12 in roll on a 3 in core with 3 mil film has (12 − 3) ÷ 0.006 = 1,500 wraps.

Why does a small change in roll diameter add so much length?

Length grows with the square of the diameter, not the diameter itself. Each outer wrap is longer than the one under it.

On a 3 in core with 3 mil film:

  • 10 in roll → about 1,983 ft
  • 12 in roll → about 2,945 ft
  • 20 in roll → about 8,530 ft

Doubling the diameter can give you about four times the material.

Can you calculate roll length from weight?

Yes, if you know the width, thickness, and density of the material.

Length = Weight ÷ (Width × Thickness × Density)

Subtract the core weight first. An empty 3 in fiber core can weigh a pound or more.

Paper mills often use basis weight instead. Then length equals net roll weight divided by the weight per linear foot.

Use this method when the roll is wrapped and you cannot measure the diameter.

Does a bigger core mean less material on the roll?

Yes. The core takes up space that material could fill, so a bigger core means less footage at the same outer diameter.

With 3 mil film on a 12 in roll:

  • 3 in core → about 2,945 ft
  • 6 in core → about 2,618 ft

That is about 11% less. Common core sizes are 1, 1.5, 3, and 6 inches, measured across the outside of the tube.

How do you get square feet from a roll of material?

Multiply the length by the width. Keep both in the same unit.

Square feet = Length (ft) × Width (in) ÷ 12

Example: 2,945 ft of 24 in wide film is 2,945 × 24 ÷ 12 = 5,890 sq ft.

In metric, multiply meters by meters. A 900 m roll that is 0.6 m wide covers 540 square meters.

How do you figure out the length of wire or cable on a spool?

Use the same ring math, with the wire diameter in place of thickness. Measure the flange-to-flange width too, because wire stacks in rows across the spool.

Wire does not pack flat like film. Round strands leave gaps, so expect the real length to run about 5 to 15 percent under the calculated figure.

For a quick check, count the turns in one layer and the number of layers, then multiply by the average turn length.

Why is the roll shorter than the length on the label?

A few normal causes:

  • Stretch film is often sold by a stretched length, not the wound length.
  • Splices and cut-outs remove footage from a finished roll.
  • Air between layers makes the roll look fuller than it is.
  • Thicker gauge than spec means fewer wraps in the same diameter.

Measuring the diameter and core and running the math is a fast way to check a delivery before you pay for it.
