Introduction

The Pallet Configuration Calculator works out how to stack boxes or drums on a pallet. You type in your box size, weight, and pallet type. It returns how many units fit in each layer (TI), how many layers you can stack (HI), and the total number of units per pallet.

It checks three big limits for you: stack height, total weight, and overhang past the pallet edge. Green means pass, orange means you are close to a limit, and red means you went over. You can try column, brick, pinwheel, or hybrid stacking patterns and compare them side by side.

You also get a 3D view of the loaded pallet, top-down layer diagrams drawn to scale, charts, and a step-by-step math breakdown. Switch between inches and pounds or millimeters and kilograms at any time. When you find the setup you like, export it as a CSV file.

How to use our Pallet Configuration Calculator

Enter your box or drum size, its weight, and your pallet limits. The calculator shows how many units fit per layer (TI), how many layers fit (HI), total units, stack height, total weight, and 3D and top-down load diagrams.

Unit system: Pick Imperial (in/lbs) or Metric (mm/kg). Every value you typed is converted for you.

Package type: Choose Box for square cases or Drum for round containers.

Case length, width, and height: Type the size of one box. Each field has its own unit menu.

Drum diameter and height: If you picked Drum, enter how wide across and how tall it is.

Weight per unit: Enter the weight of one full box or drum.

What Is Pallet Configuration?

Pallet configuration is the plan for how boxes, cartons, or drums sit on a pallet. It tells you how many units go in one layer, how many layers to stack, and how the units should be turned. A good pattern keeps the load tight, safe, and cheap to ship. A bad pattern wastes space, tips over, or crushes product.

TI and HI: The Two Key Numbers

Warehouse teams use two short words for pallet loads:

  • TI is the number of units in one layer (also called cases per tier).
  • HI is the number of layers stacked on the pallet.

Multiply them and you get the full pallet count: TI × HI = total cases per pallet. If each case holds smaller items, multiply again by the units per carton to get total eaches.

Stacking Patterns

  • Column stack: every box sits straight above the one below. This is the strongest way to hold weight, because box corners carry the load. It can slide apart without wrap or straps.
  • Interlocking (brick): rows are turned and offset like bricks in a wall. The layers lock together, so the load is more stable, but each box loses some stacking strength.
  • Pinwheel: four units turn around a center gap. It is helpful when box sizes leave odd space on the pallet.
  • Hybrid: test every pattern and compare the results before you pick one.

Limits You Must Respect

Three limits decide how tall a pallet can go:

  • Height: most truck trailers and warehouse racks cap loads near 96 in (about 2440 mm), including the pallet deck.
  • Weight: a common cap is 2,000 to 2,500 lbs (about 900 to 1,130 kg) per pallet. Racks, forklifts, and the pallet itself all have limits.
  • Overhang: boxes that hang past the pallet edge lose strength fast. Even 1 in of overhang can cut stack strength by roughly a third. Many shippers allow zero overhang; some allow 1 in per side.

Surface Usage and Cube Utilization

Surface usage shows how much of the pallet deck a layer covers. Cube utilization shows how much of the total load space you fill, from the deck up to your height limit. Higher numbers mean fewer pallets, fewer trucks, and lower freight cost. Most loads waste space because of empty gaps between boxes and unused height near the top.

Why It Matters

Freight is often billed by pallet spot or by cubic space. Adding one more layer or one more box per layer can cut your cost per unit across every shipment for the year. Better patterns also mean fewer damaged goods, safer forklift handling, and fewer returns from crushed cartons.

Simple Tips

  • Design the box size around the pallet, not the other way around. Boxes that divide evenly into 48 × 40 in or 1200 × 800 mm pack the best.
  • Put the heaviest, strongest cases on the bottom layers.
  • Use column stacks for heavy or weak boxes, and interlock for light, sturdy ones.
  • Add corner boards and stretch wrap when a load is tall or the pattern has gaps.
  • Keep the load square with the pallet edge so racks and trailers load clean.

Frequently asked questions

How many boxes fit on a standard 48x40 pallet?

It depends on box size. A 48 × 40 in pallet has 1,920 square inches of deck. Divide that by your box footprint to get a rough layer count.

Example: a 12 × 10 in box takes 120 sq in. That gives 16 boxes per layer. Stack 8 layers and you get 128 boxes per pallet.

Real counts are often lower because odd box sizes leave gaps.

What does TI and HI mean in shipping?

TI means Tier, the number of cases in one layer.

HI means High, the number of layers stacked up.

Multiply them for the pallet count. TI 16 × HI 8 = 128 cases.

Many retailers ask for TI and HI on every product spec sheet so they can plan racks and trucks.

How tall can a pallet be stacked?

Most loads cap at 96 in (about 2,440 mm) including the pallet deck. That fits a standard 53 ft dry van with room to spare.

Other common caps:

  • 48 to 50 in if pallets are double stacked in a trailer
  • 60 in for many grocery and club store rules
  • 102 in max for some floor-loaded freight

What is the maximum weight for a pallet?

Most shippers cap a loaded pallet at 2,000 to 2,500 lbs (about 900 to 1,130 kg).

A new GMA pallet can hold more, but forklifts, racks, and floor limits often set the real cap. Rack beams are usually rated near 2,500 lbs per pallet spot.

Check the lowest limit in your chain and use that number.

Is overhang on a pallet bad?

Yes. When a box hangs past the pallet edge, its corner has no support. Corners carry most of the load strength.

Just 1 in of overhang can cut stack strength by about 30%. Two inches can cut it near half.

Underhang is also a problem. Boxes set too far in leave the pallet edge empty and can snag on racks. Aim for a flush, square load.

Which is better, column stacking or interlocking?

Column stacking is stronger. Box corners line up, so the load can carry more weight without crushing. Use it for heavy or weak cartons.

Interlocking is more stable. Offset rows tie layers together so the stack resists sliding and tipping. Use it for light, sturdy boxes.

Interlocking loses about 40 to 50% of the compression strength of a column stack. Add stretch wrap or corner boards if you column stack.

What is cube utilization and why does it matter?

Cube utilization is the share of your load space that is actually filled with product. Measure from the pallet deck up to your height limit.

If you fill 1,200 cubic feet of a 2,000 cubic foot space, that is 60% cube.

Low cube means you pay to ship air. Freight is often billed by pallet spot or by volume, so better cube means fewer trucks and lower cost per unit.

How do I calculate how many layers fit on a pallet?

Use this formula:

Layers = (Max height − Pallet deck height) ÷ Box height

Example: 96 in limit − 6 in deck = 90 in of load space. With 8 in boxes, 90 ÷ 8 = 11.25, so 11 layers.

Then check weight. Divide your weight cap minus pallet tare by the weight of one layer. Use the lower of the two answers.

How much does an empty pallet weigh?

Common tare weights:

  • GMA wood pallet: 33 to 48 lbs (15 to 22 kg)
  • Euro EUR1 pallet: about 55 lbs (25 kg)
  • Plastic pallet: 15 to 45 lbs (7 to 20 kg)
  • Half pallet: about 33 lbs (15 kg)

Tare counts toward your shipped weight and your max pallet weight, so include it.

How many 55 gallon drums fit on a pallet?

Four. A 55 gallon steel drum is about 23 in across and 34.5 in tall. Four drums in a square grid fit a 48 × 40 in pallet with a slight overhang.

Drums are almost always single layer. Two layers would reach about 75 in plus the deck, and the weight of eight full drums is far over most pallet limits.

What size box packs best on a pallet?

Boxes that divide evenly into the pallet deck. For a 48 × 40 in pallet, good footprints include:

  • 12 × 10 in (16 per layer)
  • 16 × 10 in (12 per layer)
  • 12 × 8 in (20 per layer)
  • 24 × 20 in (4 per layer)

For a Euro 1200 × 800 mm pallet, try 400 × 300 mm or 600 × 400 mm.

Design the box around the pallet, not the other way around.

What is a pinwheel pallet pattern?

A pinwheel uses four boxes turned 90 degrees from each other around a small center gap. The four boxes form a square block.

It works well when the box is not a clean fraction of the pallet. It locks layers together and uses odd leftover space.

The trade off is the center gap wastes a bit of room and cuts stack strength.

Why does stretch wrap matter for pallet stability?

Stretch wrap holds boxes to each other and to the pallet. Without it, a column stack can slide apart in a turn or a hard brake.

Wrap does not add stacking strength, only hold. For tall or heavy loads, add corner boards to protect edges and spread strap pressure, or use straps across the top layers.

Wrap the bottom layers to the pallet deck so the load does not shift off.

What is the difference between surface usage and cube utilization?

Surface usage looks at one layer. It is the box footprint area divided by the pallet deck area.

Cube utilization looks at the whole load. It is total box volume divided by the pallet deck area times your height limit.

You can have high surface usage and low cube if you stop stacking too soon and leave empty height at the top.

Should heavy boxes go on the bottom or top of a pallet?

Heavy boxes go on the bottom. Weight on top crushes cartons below and raises the center of gravity, which makes the load tip.

Put the strongest, heaviest cases on layers 1 and 2. Put light or fragile items on the top layers. Keep the load square and even so no corner carries more than its share.
