Sealant and Control Joint Material: What You Need to Know

Sealant is a flexible material that fills the gap between two building parts. That gap is called a joint. Joints are found around windows, doors, expansion gaps, tile lines, and concrete slabs. Buildings move a little when the weather changes. A sealed joint stretches and squeezes with that movement, so water, air, and dirt stay out.

Control joint resin does a similar job in saw-cut concrete joints. It fills the cut and protects the edges from chipping under traffic and loads.

The Three Numbers That Set How Much You Need

A joint is basically a long box. You fill it with material, so the amount you buy depends on three sizes:

  • Length is how far the joint runs, measured in feet or meters.
  • Width is the gap across the joint, usually in inches or millimeters.
  • Depth is how deep the material sits in the joint.

Multiply length × width × depth and you get the volume of one joint. Multiply that by the number of joints, and you have the total. Because these numbers use different units, they all have to be changed to one unit first.

The 2:1 Width-to-Depth Rule

For most sealants, the depth should be about half the width. So a 1/2 inch wide joint gets a 1/4 inch deep bead. A bead this shape can stretch without tearing. If the bead is too deep, it turns stiff and pulls away from the sides. If it is too thin, it splits. The ideal depth is normally kept between 1/4 inch and 1/2 inch.

Backer Rod

A backer rod is a soft foam tube pushed into the joint before the sealant goes in. It does three things: it sets the correct depth, it stops the sealant from sticking to the bottom of the joint, and it cuts how much material you use. Pick a rod about 25% wider than the joint so it stays in place. Deep joints almost always need one.

Waste Factor

You never use every drop. Some material stays in the tube, some is trimmed away, and some is lost to spills or restarts. Adding 10% extra is the common rule. Add more if the joints are rough, uneven, or the crew is new to the job.

Container Sizes

Sealant is sold in a few standard sizes. Cartridges hold about 10.1 fluid ounces and fit a normal caulk gun. Sausage packs hold about 20 ounces and cut down on waste. Big jobs use quart tubes or buckets from 1.5 up to 5 gallons. Always round up to a whole container. You cannot buy half a tube.

Temperature Matters

Most sealants go on best between 40 °F and 100 °F (about 4 °C to 38 °C). In the cold, the material gets thick and may not stick well. In high heat, it can skin over too fast. Joints also open wider in cold weather and close in hot weather, which changes the width you measure.

Quick Tips for Better Results

  • Clean the joint. Dust, oil, and old sealant stop new material from bonding.
  • Measure the width in a few spots. Joints are rarely the same size the whole way.
  • Tool the bead right after applying it so it presses into both sides.
  • Buy one extra tube. Running out mid-joint leaves a weak seam.

How many linear feet does a 10.1 oz tube of caulk cover?

A 10.1 fl oz cartridge holds about 18.2 cubic inches of material. How far it goes depends on the joint size:

How many tubes of caulk do I need for one window?

A common 3 ft by 5 ft window has about 16 linear feet of joint around it. At a small 1/4 inch by 1/4 inch bead, one 10.1 oz cartridge covers roughly 24 feet, so one tube does one window with some left over.

If the gap is wider, say 1/2 inch, one tube covers only about 12 feet. Then you need two tubes per window.

What is the difference between caulk and sealant?

Caulk is stiffer and does not stretch much. It is best for small, still gaps like trim and baseboards. Most caulk is acrylic latex and can be painted.

Sealant stays flexible for years. It stretches and squeezes as the building moves, so it is used in expansion joints, around windows, and outdoors. Silicone and polyurethane are common sealants.

Both fill the same shaped joint, so the volume math is the same for either one.

How much sealant is in a sausage pack compared to a cartridge?

A standard cartridge holds 10.1 fluid ounces. A sausage pack holds about 20 fluid ounces, so it holds close to twice as much.

Sausages also waste less. There is no hard plastic tube left over, just a thin foil skin. On a big job, sausages mean fewer reloads and less trash.

How many linear feet will a 5 gallon bucket of sealant fill?

A 5 gallon bucket holds 1,155 cubic inches. On a 1/2 inch wide by 1/4 inch deep joint, that fills about 770 linear feet. On a bigger 1/2 by 1/2 inch joint, it fills about 385 feet.

Buckets are used with bulk guns or pumps. They only make sense on large jobs, since opened material starts to cure.

How long does sealant take to cure?

Most sealants skin over in 15 to 60 minutes. That means you can touch it, but it is not done.

Full cure takes longer. A common rule is about 1/8 inch of depth per day. A 1/4 inch deep bead is usually solid in 1 to 3 days. Deep joints, cold air, and dry air all slow it down.

Do not expose fresh sealant to water or heavy traffic until it fully cures.

How deep should sealant go in a concrete control joint?

It depends on the product. A flexible joint sealant follows the 2:1 rule: depth is half the width, with a backer rod under it. A 1/2 inch wide cut gets a 1/4 inch deep bead.

A semi-rigid control joint filler for hard floors is different. It is poured to fill the saw cut full depth, with no backer rod, so the edges are supported against forklift wheels. Full depth fill uses much more material, so measure the real cut depth.

How wide should an expansion joint be?

Joints in concrete slabs and walls are usually 1/4 inch to 1 inch wide. A common rule is that a joint should be at least 4 times wider than the movement it must handle.

Very narrow joints under 1/4 inch are hard to fill and tear easily. Very wide joints use a lot of material and need a strong backer rod.

Why does caulk crack or pull away from the joint?

The most common reasons:

  • Wrong shape. A bead that is too deep gets stiff and tears at the edges.
  • Dirty joint. Dust, oil, or old sealant stops the new bead from sticking.
  • Stuck to the bottom. If the sealant grabs the base of the joint, it cannot stretch.
  • Wrong product. Hard caulk in a moving joint will split.

Clean the joint, use a backer rod, and keep the depth near half the width.

What is three-sided adhesion and why should you avoid it?

Three-sided adhesion means the sealant sticks to both sides of the joint and to the bottom too. When the joint moves, the bead cannot stretch. It tears instead.

A backer rod or bond breaker tape fixes this. The sealant then bonds only to the two sides and can stretch freely.

Can you put new caulk over old caulk?

It is not a good idea. New sealant sticks to the old layer, not to the wall. When the old caulk lets go, both layers peel off together.

Cut out the old material with a knife or caulk removal tool, scrape the joint clean, and let it dry. Then apply fresh sealant.

Does sealant shrink as it dries?

Some does. Water based acrylic latex caulk can shrink 15% to 30% because the water leaves. That can leave a sunken or split bead in a deep joint.

Polyurethane and 100% silicone shrink very little, usually under 5%. If you use a high shrink product, fill the joint a bit full and expect a small dip.

Can you apply sealant on a damp or wet joint?

No. Water blocks the bond. Even a joint that looks dry can hold moisture in concrete or masonry pores.

Wait until the surface is dry to the touch and has had time to dry after rain, usually at least 24 hours. Frost or ice in the joint is worse and will cause the bead to fail.

How long does an unopened tube of sealant last?

Most sealants have a shelf life of about 12 months from the date on the tube. Some silicones last up to 18 months. Store them cool and dry, off a hot truck or a freezing garage floor.

Old material gets thick, cures slowly, or will not cure at all. Check the date before you buy in bulk.
